DC Power Connectors & Lugs

A bad compression lug is a thermal event waiting to happen. UPS battery banks, DC distribution plants, and solar arrays all live or die on the integrity of every termination — the wire-to-lug crimp, the lug-to-stud connection, the tin plating that survives 20 years of low-level oxidation. Spec the wrong AWG, the wrong stud hole, or skip the UL 486A-486B testing and you're looking at a cascade failure or, worse, an arc-flash incident.

Panduit Pan-Lug compression lugs are the volume standard — copper, tin-plated, UL listed and CSA certified, with full color-code stripe identification. Two-hole long-barrel lugs for vibration-prone applications and military pullout spec exceed MIL-T-7928. Burndy YA-L Hylug and Thomas & Betts (ABB) Color-Keyed lugs cover specialty configurations including aluminum-to-copper transitions and split-bolt connections.
What to consider when buying
- Wire gauge (AWG) — match the conductor exactly; oversize crimps create high-resistance joints that fail under thermal cycling.
- Stud hole size — common sizes #10, 1/4 inch, 5/16 inch, 3/8 inch, 1/2 inch — match the busbar or terminal post exactly.
- One-hole vs two-hole — two-hole lugs prevent rotation under vibration; required by IEEE 837 for grounding and most utility DC plants.
- Compression standard — UL 486A-486B for copper, UL 486B for high-temperature 90C/105C, CSA C22.2 No. 65.
- Military pullout spec — MIL-T-7928 for aerospace and critical infrastructure.
- Tin plating — required for outdoor, marine, and high-humidity DC plants; bare copper acceptable indoors only with periodic anti-oxidation treatment.
- Crimp tool and die — Panduit CT-2940, CT-3001, and BURNDY MD6 series with matched dies.
